CAST Landscape Lighting System Design for Canadian Installers: Transformers, Wire Sizing & Zone Layout

CAST Lighting is a different product category from the landscape lighting most installers default to. The construction — solid brass and copper throughout — means these fixtures will outlast the homes they're installed in. But the system design principles that make CAST installations reliable are different from what you may be used to with aluminum or zinc-die-cast alternatives. This guide covers what you need to get the design right.

Why CAST Holds Up in Canadian Climates

The core reason integrators in Canada specify CAST comes down to material science. Aluminum fixtures expand and contract significantly through freeze-thaw cycles. Zinc die-cast is worse — it's porous at the casting level and absorbs moisture. After a few Canadian winters, the corrosion is visible and the electrical connections are failing.

Solid brass doesn't have these problems. Brass handles thermal cycling without fatigue, doesn't corrode in soil or standing water, and maintains reliable socket contact over decades. The lifetime cost argument for CAST is simple: premium fixtures replaced never vs. budget fixtures replaced every 3-5 years. For clients in Calgary, Edmonton, or anywhere that sees genuine freeze-thaw, this is a meaningful difference in what you're standing behind.

System Architecture

The Transformer

Every CAST system is a low-voltage (12V AC) system powered by a CAST transformer. Transformer selection is the first decision, and getting it wrong creates problems throughout the project.

CAST transformers come in 150W, 300W, and 600W ratings. The 300W and 600W models have multiple 12V taps — different zones can run on separate taps, which is the key feature for multi-zone systems and the primary tool for managing voltage drop.

CAST also offers the CT-PRO series of digital and Wi-Fi enabled transformers that integrate with smart home systems and allow zone scheduling, dimming, and remote control. For any project where the client has a smart home system — Lutron, Control4, or similar — the CT-PRO is the right specification. It eliminates the need for a separate smart plug or relay to get lighting into the control system.

Transformer sizing rule: Add up your total fixture wattage, then target no more than 80% of transformer capacity. A system with 200W of fixtures should have at least a 250W transformer — 300W is the better choice because clients almost always want to add fixtures later. Size for where the system will be, not where it starts.

Wire and Voltage Drop

Voltage drop is the most common reason landscape lighting looks bad after install. CAST uses 12V AC, which means the voltage at the far end of a long run will be meaningfully lower than at the transformer — and lower voltage means dimmer, warmer-colored light. Fixtures at the end of an undersized run look yellow and dim compared to those at the start. Clients notice this immediately.

CAST recommends maintaining 10.8V to 12.0V at every fixture. Here's what that means practically:

  • Short runs under 50 feet: 16AWG or 14AWG wire is fine
  • Medium runs 50-150 feet: Use 12AWG
  • Long runs over 150 feet: Use 10AWG, or split the run to another transformer tap

Always measure voltage at the first fixture AND the last fixture on each run at commissioning. A multi-tap transformer lets you move a zone to a higher-voltage tap if you find drop at the far end. Don't guess — measure.

Zone Design

CAST zone design is about physical wire runs — each zone shares a single home run to the transformer. Good zone design groups fixtures by distance from the transformer (minimizing mixed voltage drop), by similar wattage (balanced loads per zone), and by client control preference (fixtures controlled independently on separate taps).

A typical Canadian residential property with 10-15 fixtures usually runs 2-3 zones. Properties with 30+ fixtures typically need a 600W transformer with 4-6 zones. Plan zone layouts on the site plan before rough-in — don't improvise wire routes around landscaping features after the fact.

Fixture Selection by Application

Path Lights

CAST's path lights use a solid brass stake-mount design that drives into soil without splitting or corrosion. They're available in multiple head styles and height options. For Canadian climates with snow load, shorter path light stakes (less than 12 inches above grade) survive winter better — taller stakes are vulnerable to snow plow debris in commercial applications and heavy snowfall in residential.

For paths and driveways, space CAST path lights every 6-10 feet for even coverage. Closer spacing (4-6 feet) works well for formal garden paths; wider spacing (10-12 feet) is appropriate for long driveway edges where the goal is wayfinding rather than full illumination.

Spotlights and Uplights

CAST spotlights are the workhorses of tree uplighting, facade washing, and accent lighting. The adjustable-yoke mount provides beam aiming flexibility even after installation — useful for trees that grow and change the light distribution over time.

Lamp selection matters significantly here. CAST spotlights accept standard MR16 bi-pin lamps. For mature trees, 3-5W LED MR16s provide good uplighting coverage. For large specimen trees or tall facades, 7-10W lamps give better throw. Always match beam angle to the application: narrow spot (10-15°) for tight accent work, wide flood (36-60°) for broad tree canopies.

Well Lights and In-Grade Fixtures

In-grade well lights from CAST are designed for flush-mount in turf or hardscape. They're rated for vehicle traffic (with the appropriate cover) and fully waterproof. Use them for driveway edge lighting flush with paving, tree uplighting where above-ground stakes aren't suitable, and step or hardscape lighting that requires a flush mount.

Canadian frost heave is a real concern for in-grade fixtures. Proper installation uses a sand-set backfill around the can (not concrete), which allows for minor vertical movement through freeze-thaw cycles without fixture damage. Concrete backfill around in-grade fixtures is the most common installation mistake on Canadian projects.

Hardscape and Step Lights

CAST's hardscape lighting mounts directly into stone, brick, or concrete and illuminates steps, retaining walls, and decorative stonework. For Canadian freeze-thaw environments, all mortar joints around hardscape fixtures should use a flexible sealant rather than standard mortar. Movement between the fixture and stone is normal across seasons, and a rigid mortar joint cracks within a few years.

Integration with Smart Home Systems

For projects with smart home integration, CAST's CT-PRO Wi-Fi transformers connect through the CAST app and can be linked to major home automation platforms. Zone-level dimming and scheduling is available through the transformer directly, without needing additional hardware or a separate controller.

Lamp replacement is a field swap — no special order, no proprietary parts. Standard MR16 bi-pin LED lamps are available everywhere.

In Canada where service calls have real travel cost, a system that fails gracefully (replace a $5 lamp, not a $150 fixture) is a better client experience and better economics for you over a 10-15 year relationship with that property.
